Multi-Domain Optimization for Fuel Economy Improvement of HD Trucks

Fuel usage negatively impacts the environment and is a significant portion of operational costs of moving freight globally. Reducing fuel consumption is key to lessening environmental impacts and maximizing freight efficiency, thereby increasing the profit margin of logistic operators. In this paper, fuel economy improvements of a cab-over style 49T heavy duty Foton truck powered by a Cummins 12-liter engine are studied and systematically applied for the China market. Most fuel efficiency improvements are found within the vehicle design when compared to opportunities available at the engine level. Vehicle design (improved aerodynamics), component selection/matching (low rolling resistance tires), and powertrain electronic features integration (shift schedule/electronic trim) offer the largest opportunities for lowering fuel consumption.

Modeling Approach to Estimate EGR Cooler Thermal Fatigue Life

Cooled EGR continues to be a key technology to meet emission regulations, with EGR coolers performing a critical role in the EGR system. Designing EGR coolers that reliably manage thermal loads is a challenge with thermal fatigue being a top concern. The ability to estimate EGR cooler thermal fatigue life early in the product design and validation cycle allows for robust designs that meet engine component reliability requirements and customer expectations. This paper describes a process to create an EGR cooler thermal fatigue life model. Components which make up the EGR cooler have differing thermal responses, consequently conjugate transient CFD must be used to accurately model metal temperatures during heating and cooling cycles. Those metal temperatures are then imported into FEA software for structural analysis. Results from both the CFD and FEA are then used in a simplified numerical model to estimate the virtual strain of the EGR cooler.

Model-based Closed-loop Control of Urea SCR Exhaust Aftertreatment System for Diesel Engine

Based on our error budget analysis, the urea SCR aftertreatment system is uncontrollable under EPA 2007-emission level without an effective closed-loop control strategy. The objective of the closed-loop control is to improve transient response as well as reduce the steady state control error. But the inherent large dead time in the urea SCR aftertreatment system makes the closed-loop control a challenge. In this paper, an innovative closed-loop control architecture is introduced, which combines model-based feedforward control with variable gain-scheduling feedback control. Transient response is improved with the inverse-dynamic feedforward control and the variable-gain closed-loop control. The steady-state response is improved with the closed-loop control. Based on this new strategy, a controller is designed and validated under the simulation and test cell environment. Comparison with the baseline open-loop controller is also conducted. Finally, some conclusions are presented.

Meeting the US Heavy-Duty EPA 2010 Standards and Providing Increased Value for the Customer

The paper will discuss the design and development of heavy-duty diesel engines to meet the US EPA 2010 on-highway standards - 0.2 g/HP-hr NOx and 0.01 g/HP-hr particulate matter (PM). In meeting these standards a combination of in-cylinder control and aftertreatment control for both NOx and particulate has been used. For NOx control, a combination of cooled exhaust gas recirculation (EGR) and selective catalytic reduction (SCR) is used. The SCR catalyst uses copper zeolite to achieve high levels of NOx conversion efficiency with minimal ammonia slip and unparalleled thermal durability. For particulate control, a diesel particulate filter (DPF) with upstream oxidation catalyst (DOC) is used. While the DPF may be actively regenerated when required, it operates predominantly with passive regeneration - enabled by the high NOx levels between the engine and the DPF, associated with high efficiency SCR systems and NO₂ production across the DOC.

Meeting the US 2007 Heavy-Duty Diesel Emission Standards - Designing for the Customer

The paper covers the design and development of Heavy-Duty (HD) Diesel engines that meet the 2007 HD US EPA emission standards. These standards are the most stringent standards in the world for on-highway HD diesel engines, and have driven the application of new technologies, which includes: particulate aftertreatment, crankcase ventilation systems, and second generation cooled EGR. The paper emphasizes the importance of designing the product to meet the tough expectations of the trucking industry - for lowest total cost of ownership, lowest operating costs, high uptime, ease of maintenance, high performance and durability. A key objective was that these new low emission engines should meet or exceed the performance, reliability and fuel economy standards set by the products they replace. Additionally, these engines were designed to be fully compatible and emissions compliant with bio-diesel B20 blends that meet the ASTM and EMA fuel standards.

Lean Breakthrough Phenomena Analysis for TWC OBD on a Natural Gas Engine using a Dual-Site Dynamic Oxygen Storage Capacity Model

Oxygen storage capacity (OSC) is one of the most critical characteristics of a three-way catalyst (TWC) and is closely related to the catalyst aging and performance. In this study, a dynamic OSC model involving two oxygen storage sites with distinct kinetics was developed. The dual-site OSC model was validated on a bench reactor and a natural gas engine. The model was capable of predicting temperature dependence on OSC with H2, CO and CH4 as reductants. Also, the effects of oxygen concentration and space velocity on the amount of OSC were captured by the model. The validated OSC model was applied to simulate lean breakthrough phenomena with varied space velocities and oxygen concentrations. It is found that OSC during lean breakthrough is not a constant for a particular TWC catalyst and is dependent on space velocity and oxygen concentration. Specifically, breakthrough time exhibits a non-linear, inverse correlation to oxygen flux.

Investigation of the Impact of Real-World Aging on Diesel Oxidation Catalysts

Real-world operation of diesel oxidation catalysts (DOCs), used in a variety of aftertreatment systems, subjects these catalysts to a large number of permanent and temporary deactivation mechanisms. These include thermal damage, induced by generating exotherm on the catalyst; exposure to various inorganic species contained in engine fluids; and the effects of soot and hydrocarbons, which can mask the catalyst in certain operating modes. While some of these deactivation mechanisms can be accurately simulated in the lab, others are specific to particular engine operation regimes. In this work, a set of DOCs, removed from prolonged service in the field, has been subjected to a detailed laboratory study. Samples obtained from various locations in these catalysts were used to characterize the extent and distribution of deactivation.

Internal Diesel Injector Deposits: Theory and Investigations into Organic and Inorganic Based Deposits

Over the last two decades, global emission regulations have become more stringent and have required the use of more advanced fuel injection systems. This includes the use of tighter tolerances, more rapid injections and internal components actuated by weaker injection forces. Unfortunately, these design features make the entire system more susceptible to fuel contaminants. Over the last six years, the composition of these contaminants has evolved from hard insoluble debris, such as dust and rocks, to soluble chemical contaminants. Recent research by the diesel engine manufacturers, fuel injection equipment suppliers and the fuel and fuel additive industry has discovered a major source of the soluble chemical contaminant that leads to injector deposits to be derived from cost effective and commonly used additives used to protect against pipeline corrosion.

Impact of Using Low Thermal Mass Turbine Housing on Exhaust Temperature with Implication on Aftertreatment Warm-Up Benefit for Emissions Reduction

The present study examines the impact of using low thermal mass (LTM) turbine housing designs on the transient characteristics of the turbine outlet temperature for a light-duty diesel standard certification cycle (FTP75). For a controlled exhaust flow, the turbine outlet temperature will directly determine the impact on an aftertreatment system warm-up from a cold state, typical of engine-off and engine idling conditions. The performance of the aftertreatment system such as a Selective Catalytic Reduction (SCR) system is highly dependent on how quickly it warms up to its desirable temperature to be able to convert the harmful oxides of Nitrogen (NOx) to gaseous Nitrogen. Previous works have focused on mostly insulating the exhaust manifold and turbine housing to conserve the heat going into the aftertreatment system. The use of LTM turbine housing has not been previously considered as a means for addressing this requirement.

Impact of Chemical Contaminants on Stoichiometric Natural Gas Engine Three-Way Catalysts with High Mileage History

Stoichiometric natural gas engines with three-way catalysts emit less NOx and CH4 due to their higher efficiency compared to lean-burn natural gas engines. Although hydrothermal aging of three-way catalysts has been extensively studied, a deeper understanding beyond hydrothermal aging is needed to explain real-world performance, especially for natural gas engines with near-zero NOx emissions. In this investigation, field-aged three-way catalysts were characterized to identify the contribution of chemical aging to their overall performance. It was found that the sulfur species on the field-aged TWCs were entirely distributed along the catalyst length, showing a decreasing trend, whereas phosphorous contamination was mainly observed at the inlet section of the three-way catalysts, and the phosphorous concentration declined sharply along the axial length.

High-Performance Grid Computing for Cummins Vehicle Mission Simulation: Architecture and Applications

This paper presents an extension of our earlier work on Cummins Vehicle Mission Simulation (VMS) software. Previously, we presented VMS as a Windows based analysis tool to simulate vehicle missions quickly and to gauge, communicate, and improve the value proposition of Cummins engines to customers. We have subsequently extended this VMS architecture to build a grid-computing platform to support high volume of simulation needs. The building block of the grid-computing version of VMS is an executable file that consists of vehicle and engine simulation models compiled using Real Time Workshop. This executable file integrates MATLAB and Simulink with Java, XML, and JDBC technologies and interacts with the MySQL database. Our grid consists of a cluster of twenty Linux servers with quad-core processors. The Sun Grid Engine software suite that administers this cluster can batch-queue and execute 80 simulations concurrently.

Heavy-Duty Engines Exhaust Sub-23 nm Solid Particle Number Measurements

The measurement of solid particles down to 10 nm is being incorporated into global technical regulations (GTR). This study explores the measurement of solid particles below 23 nm by using both current and proposed particle number (PN) systems having different volatile particle remover (VPR) methodologies and condensation particle counter (CPC) cutoff diameters. The measurements were conducted in dynamometer test cells using ten diesel and eight natural gas (NG) engines that were going under development for a variety of global emission standards. The PN systems measured solid PN from more than 700 test cycles. The results from the preliminary campaign showed a 10-280% increase in PN emissions with the inclusion of particles below 23 nm.

Gear Train Mesh Efficiency Study: The Effects of an Anti-Backlash Gear

In recent years, the focus on engine parasitic losses has increased as a result of the efforts to increase engine efficiency and reduce greenhouse gasses. The engine gear train, used to time the valve system and drive auxiliary loads, contributes to the overall engine parasitic losses. Anti-backlash gears are often used in engine gear trains to reduce gear rattle noise resulting from the torsional excitation of the gear train by the engine output torque. Friction between sliding surfaces at the gear tooth is a major source of power loss in gear trains. The effect of using anti-backlash gears on the gear friction power loss is not well known. As a part of the effort to reduce parasitic losses, the increase in friction power loss in the Cummins ISX 15 gear train due to the anti-backlash gear was quantitatively determined by modifying the methods given in ISO 14179-2 to fit the anti-backlash gear sub-assembly.

Flux Residue and Migration in Charge Air-Cooled Engines

Traditionally, most charge air coolers (CACs) have been constructed using the Nocolok aluminum brazing process. The Nocolok process uses flux, some of which remains after the manufacturing process, and migrates through the intake tract to the engine during normal use. This migration and deposition on engine components can cause a variety of issues with engine operation. Currently the only alternative to Nocolok brazed CACs for engines sensitive to flux migration is vacuum brazing, which comes at a significant price increase. In the effort to reduce cost and increase efficiency, there is interest in whether a Nocolok brazed CAC with a reduced amount of flux residue can be successfully applied to flux-sensitive engines.

Finite Element Method Based Fatigue Analysis of a Gray Cast Iron Component

Good understanding and accurate prediction of component fatigue strength is crucial in the development of modern engine. In this paper a detail analysis was conducted on an engine component made of gray cast iron with finite element method to evaluate the fatigue strength. This component has notches that cause local stress concentration. It is well known that fatigue behavior of a notch is not uniquely defined by the local maximum stress but depends on other factors determined by notch geometry and local stress distribution. The component fatigue strength was underestimated by only considering the stresses on the notch surface for fatigue life prediction. The critical distance approach was adopted to predict the fatigue behavior of this component. Good agreements are observed between predicted life by the critical distance method and actual field data.

Experimental Investigation of the Oil Pressure Regulator Buzz Noise on Diesel Engines

Due to increasing expectations for gasoline like sound quality, today's diesel engines for light and medium duty automotive markets needs to be carefully designed from NVH perspective. Typical engine operating conditions such as low idle, light tip in, tip out demand more attention as they are more prone to generating sound quality concerns. Any abrupt change in the noise signature may be perceived as a sign of malfunction and could have a potential to generate warranty claims. In this paper, an experimental investigation was carried out to determine the root cause of the transient oil pressure regulator buzz noise which occurred during no load transients at low engine speeds. The root cause of the objectionable noise was found to be associated with the impacts of the regulator plunger on the valve seat at certain engine speeds. Noise and vibration diagnostic tests confirmed that the plunger impacts at the seat caused the objectionable buzz noise.

Effects of Methyl Ester Biodiesel Blends on NOx Emissions

Effects of methyl ester biodiesel fuel blends on NOx emissions are studied experimentally and analytically. A precisely controlled single cylinder diesel engine experiment was conducted to determine the impact of a 20% blend of soy methyl ester biodiesel (B20) on NOx emissions. The data were then used to calibrate KIVA chemical kinetics models which were used to determine how the biodiesel blend affects NOx production during the combustion process. In addition, the impact on the engine control system of the lower specific energy content of biodiesel was determined. Both factors, combustion and controls, must be taken into account when determining the net NOx effect of biodiesel compared to conventional diesel fuel. Because the magnitude and even direction of NOx effect changes with engine load, the NOx effect associated with burning biodiesel blends over a duty cycle depends on the duty cycle average power and fuel cetane number.

E-diesel Effects on Engine Component Temperature and Heat Balance in a Cummins C8.3 Engine

Heat rejection, liner temperature, exhaust valve seat temperature, and head gasket temperature data were recorded during a full load torque sweep of a compression ignition engine when fueled by No. 2 diesel and an ethanol/diesel fuel blend containing 10% ethanol by volume. Heat balances were calculated for engine operation at various load-speed combinations. The results of this study indicated that a greater than expected volume of E-diesel was required to operate the compression ignition engine at the same torque-speed compared to No. 2 diesel. More E-diesel fuel was required due to lower brake thermal efficiencies for E-diesel. Other than exhaust seat temperatures, there were no appreciable differences in component temperatures measured throughout the engine or the results of the heat balances calculated for the No. 2 diesel and E-diesel fuels.

Durability Test Suite Optimization Based on Physics of Failure

Dynamometer (dyno) durability testing plays a significant role in reliability and durability assessment of commercial engines. Frequently, durability test procedures are based on warranty history and corresponding component failure modes. Evolution of engine designs, operating conditions, electronic control features, and diagnostic limits have created challenges to historical-based testing approaches. A physics-based methodology, known as Load Matrix, is described to counteract these challenges. The technique, developed by AVL, is based on damage factor models for subsystem and component failure modes (e.g. fatigue, wear, degradation, deposits) and knowledge of customer duty cycles. By correlating dyno test to field conditions in quantifiable terms, such as customer equivalent miles, more effective and efficient durability test suites and test procedures can be utilized. To this end, application of Load Matrix to a heavy-duty diesel engine is presented.
